One Pair, Five Verdicts: Why the Same Earbuds Score Differently on Every Ear

Hand one pair of earbuds around a table of five colleagues and you will get five verdicts, and they will not agree. Two will call them rich and comfortable. Two will say they are weak and hollow. One will say they kept falling out. Nothing about the hardware changed between those opinions — same unit, same tips, passed hand to hand over ten minutes. What changed was the shape of the ear it was sitting in.

The same thing happens to one person across two days, having done nothing but insert them slightly differently or worn them after a run when the ear was damp. Earphones are the only gift whose performance is settled after it leaves the factory, by a variable the factory cannot control: whether a silicone tip the size of a peppercorn seals that particular canal on that particular morning. Which means your sampling panel is not measuring the product — it is measuring the fit between the product and five sets of ears, and unless you can read that, you will approve and reject models almost at random. Below is what the seal does, the four tip properties that decide whether it happens, and an assessment that separates a fit problem from a hardware limit before anyone signs off on 300 pieces.

Why one ear hears the low end and the next one does not

An in-ear earphone works by closing the ear canal off and varying the pressure inside that pocket. The eardrum responds to pressure, and in a sealed canal a very small component generates plenty of it. This is occlusion, and it is the entire operating principle of the format.

Break the seal and the pocket stops being closed, so pressure equalises through the gap instead of building against the eardrum. High frequencies barely notice. Low frequencies are pressure, and pressure needs a boundary — so a gap you can neither see nor feel removes most of what sits below roughly 200 Hz: the kick drum, the bass guitar, the warmth in a voice. Everything above survives, which is why the result is called hollow rather than quiet.

In-ear performance is decided by whether the tip seals that individual canal — so the same pair genuinely is rich for one colleague and hollow for the next, and a panel that disagrees is reporting five fits, not five opinions of one product.

Ear canals differ in diameter, in the angle of the first bend, and in how much they change shape when the jaw moves. Treat panel disagreement as measurement, not noise: a model that splits a panel down the middle is one whose fitted tip suits a narrow band of ears, while a model where everyone finds a working size in the box will survive contact with a whole workforce.

Seal is a mechanical fit problem wearing an audio costume

Once the tip is understood as the component doing the acoustic work, the questions change. You stop asking about the driver and start asking about four physical things that never appear on a promotional listing.

Nozzle diameter

The nozzle is the stem the tip slides onto. If a recipient loses a tip in month two, an oddly sized nozzle makes the bud unusable rather than repairable, because replacement tips will not stay on. A conventional nozzle size is a quiet longevity feature.

Silicone hardness

Cheap tips are moulded from harder silicone because it demoulds quickly and holds its shape in a bag. Harder silicone refuses to deform to an irregular canal, so it seals against a perfect circle and leaks against anything else — which is precisely how a panel splits. Softer, thinner-walled tips conform. Press the dome inward with a fingernail: it should collapse gently rather than spring back like a bead.

Tip length and dome shape

A short, wide dome sits at the entrance of the canal; a longer, narrower dome inserts further in. Both can seal, they suit different ears, and they change how far the bud protrudes — which matters for anyone wearing a helmet, a headscarf or a hard hat. Ask whether the tip family offers genuinely different lengths rather than one profile scaled up and down.

Bud body weight and shape

A heavier bud works its way out as the wearer talks and walks. It does not fall out; it retreats a millimetre, which is enough to break the seal — the mechanism behind “it sounds fine at first and then goes flat”. A bud shaped to lock into the outer ear holds position far better than a smooth capsule relying on friction.

The tropical footnote: in humid conditions the outer ear perspires, and a wet silicone tip against a wet canal wall has less grip, not more. Buds worn during a Merdeka run or an outdoor family day retreat faster than the same buds in an air-conditioned office — one more reason the same pair earns different verdicts on different days.

The eight-minute seal assessment for a sample

This is the sequence our team runs on an audio sample, built from things a buyer can do at a desk with no equipment. Run it in order: steps one to three decide whether the model is worth evaluating at all.

4 With music playing, insert a bud and then press it gently deeper with a fingertip. The low end swells noticeably as you press. The bass exists. If pressing changes nothing, the driver really is the limit.
5 Change to the next tip size up and repeat step four. One size where pressing adds almost nothing, because the seal is already complete. Your correct size, and proof the tip family spans real ears.
6 Keep them in and talk continuously for three minutes. The sound does not thin out as your jaw moves. Whether the bud holds position, which is the complaint recipients actually report.
7 Hand the same pair to two colleagues with visibly different ear sizes. Both find a working size within the supplied set. Whether the model suits a whole workforce or only some of it.

Step four settles arguments. If pressing the bud inward transforms what a panellist hears, they were reporting their own fit, not the product. Run it on the two panellists who disagreed most and the disagreement usually resolves itself.

How the problem changes shape across the range

Not every model depends on a canal seal, and knowing which is which stops you applying the wrong test.

The over-ear row flips the conversation. Over-ear models solve the seal problem structurally — no panel disagreement, because the pad rings the whole ear — and inherit a different one: in a warm climate, clamp force plus a leatherette pad equals a sweaty ear within twenty minutes. It also changes the branding decision, because a headband and an earcup give you a genuinely large canvas, whereas how small a logo can go on a bud face becomes the constraint on anything in-ear.

What the spec sheet will not tell you

Two figures dominate promotional audio listings, and neither predicts whether recipients will enjoy the gift.

  • Driver diameter. Buyers reach for this number because it looks like a quality ranking. It is not a useful one here: the pocket being pressurised is a single ear canal, so fit dominates. The same unit seals on one panellist and leaks on another, and that gap is far larger than any diameter difference between two shortlisted models.
  • Frequency response. A quoted range down to 20 Hz describes what the driver can be asked to attempt, not what survives the journey to an eardrum through a leaky tip. Every model in the category quotes a similar range, which makes it useless as a comparison.

The figures that do predict satisfaction are unglamorous: how many tip sizes ship in the box, how soft they are, whether the bud stays put, and how long it runs before charging. That last one deserves its own scrutiny, because the headline number is an addition sum rather than a runtime — we take apart what the thirty-hour battery claim is really counting separately.

Writing fit into the brief

Most audio briefs specify a model, a colour and a logo position, then leave everything above to chance. Four lines fix that:

  • Three ear tip sizes minimum, supplied in every unit, in soft-grade silicone.
  • Confirm the fitted tip is the middle size, not the smallest — the usual cause of a split panel verdict.
  • Sample to be supplied with the full tip set so the panel can test properly, not a bare pair.
  • State whether the gift is for desk use or an outdoor programme, so bud retention can be matched before quoting.

Questions buyers ask us about earbud fit

Why did our five-person panel rate the same earbuds so differently?

Because each panellist got a different seal, and the seal decides what reaches the eardrum. Re-run the panel with every member fitting their own tip size first and the spread usually collapses. A model where all five find a working size in the supplied set is the safe choice for a mixed workforce.

Why are the tips already fitted in the box wrong for so many people?

Factories commonly fit the smallest size during assembly because it inserts easily and survives the box. That is a packing decision, not a fitting recommendation, so most people are trying the size least likely to seal on them. Ask for samples fitted with the middle size.

Do foam tips seal better than silicone?

Foam conforms more completely and seals a wider range of ears, but for a corporate gift it compresses permanently, absorbs moisture in humid conditions and cannot be cleaned. Soft silicone in three sizes is the better specification.

Does noise cancellation compensate for a poor seal?

The opposite. Active cancellation works on top of the physical seal and needs a stable one; with a leak it can sound uneven or produce a pressure sensation. Fit is a prerequisite for the feature, not an alternative to it.

What is the minimum order, and how long does production take?
