Your Logo at 40 mm: The Line Weight, Text Height and Colour Count Each Keychain Process Can Hold

The artwork that gets sent back to us most often is not a bad logo. It is a good logo at the wrong size. A brand mark that reads perfectly across a pull-up banner has to survive on a piece of acrylic roughly the width of two thumbnails, and somewhere between those two sizes the registered-trademark symbol, the hairline underline and the four-word tagline stop being design and start being a smudge.

Most keychains we produce sit somewhere between 35 mm and 50 mm across the branded face. That is the whole canvas. Our production team has a short list of reasons artwork comes back for a rework before tooling or printing starts, and almost all of them are dimensional rather than aesthetic: the stroke is too thin for the process, the text is below the height the process can resolve, or the design asks a single-colour process to reproduce a gradient. This article gives you the working limits we design to for each decoration method, so you can check your own file before you brief anything.

Why keychain artwork fails where a shirt print succeeds

A chest print gives you roughly 250 mm of width. A keychain face gives you 40 mm. Reduce a logo by that factor and every stroke in it shrinks by the same factor — but the physical processes do not shrink with it. A laser beam has a spot size. Enamel has a surface tension. A moulding tool has a minimum radius its cutter can machine. Ink has a dot. Those constants do not care that your logo has been scaled down.

The practical result is a threshold effect rather than a gradual softening. Above the threshold a line reproduces cleanly; below it the line either fills in, breaks up, or disappears entirely. Two logos that look equally fine on screen can behave completely differently on the same 40 mm blank, purely because one was drawn with 2 pt strokes and the other with hairlines.

The one habit that prevents most reworks: before you send artwork, place your logo into a 40 mm box in your design software and print that page at 100% on ordinary office paper. Everything this article warns about becomes visible in about ten seconds, on your own desk, with no mockup required.

The five processes and what each one physically holds

These are the working limits our team designs to. They are deliberately conservative — we would rather thicken a stroke at artwork stage than explain a blurred tagline after the run is finished. Your exact figures are confirmed on the digital mockup, but if your file clears these, it will clear production.

Acrylic: the only process that will not argue with your brand guidelines

Full-colour printing onto acrylic is the most forgiving route for a complicated mark. Gradients, photographs, drop shadows and unlimited spot colours all reproduce, and the sheet can be die-cut to the outline of the logo itself rather than a circle or a rectangle. The trap is not resolution but substrate: clear acrylic transmits light, so a pale tint printed onto it looks strong on a white desk and nearly invisible against a dark trouser pocket. The fix is a white ink underbase behind the artwork, which we specify by default on any design that carries pastels or light grey. If you want the see-through effect deliberately, keep the transparent areas as empty space rather than pale colour.

Laser engraving: the finest detail, and no colour at all

Engraving holds the thinnest lines of any process on this list, which makes it the right answer for intricate crests, Jawi or Chinese characters, and serial or name personalisation. What it cannot do is colour. Every element arrives in the same tone, so a two-colour logo where the distinction between the two halves is the colour itself will read as one flat shape. Large solid blocks are also weaker than they look: the laser has to sweep the whole area, and on brushed or polished metal the result can look mottled. Reversing the design so the logo stays as bare metal inside an engraved background usually looks sharper than engraving the logo itself.

Die-struck and soft enamel: every colour needs a wall

This is the process behind the classic weighty metal keychain, and it is the one that most often forces a redraw. Colour is not printed; it is liquid enamel dropped into recessed wells and cured, and every well has to be surrounded by a raised metal ridge to hold it in place. That single physical fact means two colours can never touch directly. If your logo has a red shape sitting flush against a blue shape, the artwork has to be redrawn with a metal line between them — which changes how the logo looks. It is far better to know that before you approve anything than to discover it on the first sample.

Soft PVC: the most fun and the least precise

Soft rubber is the process that turns a mascot, a building or a product into a miniature you can hold — and it is the coarsest on the table. Detail is created by a machined cavity in a tool, and a cutter has a physical tip radius, so tiny serifs and 0.2 mm outlines simply cannot exist in the mould. When a design with fine text has to become soft PVC, the usual answer is to keep the shape moulded and move the small type to a printed or engraved back plate. The three artwork faults we send back most often

Across the briefs that reach our artwork desk, the reworks cluster into three recognisable shapes. None of them is a design flaw. All three are a mismatch between a file drawn for screens and a process working in millimetres.

Fault 1 — the hairline that only exists on screen

A stroke set to 0.25 pt in a vector file scales down with the artwork. Placed on a 40 mm face it can end up thinner than the process can hold, and it will either vanish or fill in. Convert strokes to outlines and measure them in millimetres at final size, not in points at drawing size.

Fault 2 — tone-on-tone with nowhere to go

Two adjacent brand colours of similar lightness look distinct in a full-colour print and identical in engraving, debossing or any single-tone process. Convert your logo to greyscale. If the shapes merge on screen, they will merge on the product.

Fault 3 — the tagline nobody needs

A five-word strapline and a web address under a logo will usually land below the legible-text height for the chosen process. On a keychain the logo is the message. Move the address to the back face, the header card, or drop it.

The 40 mm test: five checks before you send the file

Run this before you send us anything. It takes a few minutes and it catches the faults above without waiting for a mockup round.

  1. Print at true size. Drop the logo into a 40 mm box and print at 100%. Office paper is fine — you are testing size, not quality.
  2. Read it at arm’s length. Hold the sheet where a keychain sits when someone unlocks a door. Anything you cannot read there will not be read on the product either.
  3. Convert a copy to greyscale. If two elements merge, the design cannot go to a single-tone process without a redraw.
  4. Measure your thinnest stroke in millimetres. Outline the strokes first, then measure. Compare against the table above for the process you want.
  5. Decide what you would delete. Pick the one element you would sacrifice if space ran out. Tell us in the brief — it saves an entire round of amendments.

Choosing the process to fit the artwork you already have

Most guides start with a material and force the artwork to fit. It works better in reverse. Look at what your logo actually is, then pick the process that will not fight it.

One more consideration sits outside the artwork entirely. A keychain that will be handed out by the thousand at a roadshow has different constraints from a boxed gift for twenty directors, and those constraints reach back into the design — the number of colours affects handling, the outline affects packing. What to send us, and what happens next

Vector artwork is best — an Adobe Illustrator file or a vector-based document, with fonts converted to outlines and colours specified as Pantone references where brand accuracy matters. A high-resolution raster file works for full-colour printing, but it cannot be used to cut a die or machine a mould, so a shaped acrylic or moulded rubber design will need it redrawn. If all you have is a logo lifted from a website, say so; redrawing is a normal first step rather than an obstacle.

From there the sequence is short. We return a free digital mockup, usually within one business day, showing the branded face at true size with the decoration method marked. Once artwork is approved, production runs 20–30 working days depending on quantity and method, plus around 15 days shipping; an express route of 7 working days exists for limited styles and quantities.
