The Print Has to Stretch and Breathe: Decorating a Dri-Fit Shirt That Survives the Run

Here is the contradiction sitting at the centre of every performance shirt order, and almost nobody names it out loud. The garment is a stretchy, open, air-moving polyester knit. The decoration, for most methods, is a solid layer of plastic bonded to its surface. You have asked a fabric engineered to move and breathe to carry something that does neither.

That contradiction is manageable — we manage it on every run — but only if it is decided at artwork stage rather than discovered at kilometre three. This is what our production team actually watches when artwork for performance tee printing in KL comes in: where the knit moves, what the print does to airflow, what the press does to a 160gsm knit, and the point at which full sublimation stops being an upsell and becomes the only honest answer.

Four methods, and only one of them adds nothing to the fabric

The methods are not variations on a theme. They are physically different events happening to the cloth, and the differences decide everything downstream.

Sublimation — the dye becomes part of the fibre

Under heat, disperse dye moves from a printed transfer into the vapour phase and enters the polyester itself, then sets as the fibre cools. Nothing is added to the surface. There is no film to crack, no edge to peel, no hand to feel, and no loss of stretch or airflow whatsoever. It is the only method that leaves the fabric performing exactly as it did before decoration.

Its constraints are absolute rather than negotiable. It works on polyester and not on cotton. It works onto white or very pale cloth, because you are adding colour to what is already there — you cannot sublimate a light design onto a navy shirt, and there is no such thing as white sublimation ink. Whatever the shirt is not printed with stays the base colour.

Silkscreen — an ink layer bonded to the surface

Ink is pushed through a mesh screen onto the knit and cured with heat. It is efficient and crisp for a one or two-colour logo at quantity, and it works on any base colour. It also deposits a real layer of material with real thickness, and that layer must be formulated to move with a stretch knit or it will fracture. Standard-formulation plastisol on a stretchy performance knit is the single most common cause of a cracked logo.

Heat transfer and DTF — a film pressed on

A printed film is bonded to the surface with a heat press. It gives full colour and fine detail at low quantities per design, which is why it is the standard route for names, numbers and individual personalisation. It is also the least breathable option, because a continuous film is exactly that — continuous.

Embroidery — thread through the knit

Every stitch is a needle hole in a lightweight knit, and the stitch field is rigid where the fabric around it is not. Backing has to be used to stop the knit distorting, and that backing stays inside the garment for life, sitting against skin that will be wet. On performance cloth we keep embroidery to a compact left-chest mark, and we would rather move a large design to another method than embroider it.

The stretch map: where the shirt actually moves

A print cracks where the fabric under it extends further than the ink layer can. So the question is not “will this print crack” but “how far does the cloth move at this exact spot”. A knit stretches most across its width, and the body does not stretch it evenly. This is the map we work from:

The artwork fix nobody suggests

A large solid shape can be redrawn as an outline, a halftone, or a design with internal gaps, and it will survive stretch far better while using less ink. It also feels lighter to wear. If your logo is a heavy solid block and the shirt is for a run, ask for a knocked-back version for the performance garments and keep the solid version for print and signage.

The breathability tax

A wicking knit works because it is full of channels and openings. A continuous ink or film layer closes those openings under its own footprint. The shirt does not stop working — it stops working in that patch, and that patch cannot pass air or vapour and cannot spread sweat sideways out of it.

Which matters entirely because of geography. The upper back and the chest are among the highest sweat-rate areas of the torso, and they are also exactly where every brand wants its logo. A large solid back print sits like a plastic panel over the zone doing the most work. On a shirt worn for two hours at a launch, nobody notices. On a shirt worn for a 10-kilometre run in KL humidity, the wearer notices within twenty minutes and describes it as a hot spot.

There are only four ways out, and they are all decided before production: sublimate instead of print; reduce the solid area; break the solid area with knockouts and gaps so air still gets through; or move the mark to a lower-sweat zone such as the left chest and sleeve. Deciding this alongside sweat-patch visibility and wet-cling by colour is worth ten minutes, because the two decisions pull in opposite directions — print helps opacity and hurts airflow.

What the press does to a 160gsm knit

The fabric itself is heat-sensitive in ways a cotton tee is not, and this is a genuine production constraint rather than a caution. Polyester softens under a hot platen. A lightweight knit pressed too hot, too hard or too long comes out with a permanent shine where the platen sat, or a visible rectangle around the transfer edge, or a flattened texture where a bird-eye mesh has lost its raised geometry — which is also the texture that was doing the airflow.

Heat also mobilises the shirt’s own dye, which can then move into a light-coloured ink or film sitting on top of it. This is why low-cure inks, barrier films and the lowest temperature and dwell that will still bond exist as a category, and why a pale mark on a strong colour needs a pre-production test that is left to stand for several days before anyone signs it off.

Three questions to put in the email

  • Is the ink formulated to stretch with a performance knit, and can I see a sample stretched by hand?
  • What press temperature is being used on this fabric, and is a low-cure system available?
  • Can I see the pre-production sample a few days after it is pressed, rather than straight off the machine?

When cut-and-sew sublimation is the only honest answer

There is a category of design that simply cannot be executed on a ready-made blank, and a supplier who promises otherwise is planning to disappoint you. In cut-and-sew production, flat fabric panels are sublimated first and the garment is assembled afterwards, so the design can run edge to edge, wrap around the side seam, continue onto the sleeve and reach the hem with no border, no crack line and no press mark.

Ask for it, without hesitation, when the design involves any of the following: full-body colour blocking or gradients; artwork crossing a seam; a large number of sponsor marks that would otherwise become a stack of separate print runs; individual names and numbers combined with an all-over design; or a shirt that must not have a single square centimetre of reduced breathability while still carrying a lot of graphics.

The trade-offs are real and you should hear them up front. The base cloth must be white or very pale polyester, so your colours are printed rather than dyed and there is no unprinted “brand colour” fallback. Assembly follows printing, so the schedule is longer than decorating stock blanks — which is why we ask for the event date before we ask for anything else. Set against that, the decoration is effectively permanent, weighs nothing and costs no airflow at all.

One last thing worth checking before you approve: whether the cloth beneath the print earns its name at all. Run whether the wicking is engineered into the yarn or sprayed on on the same sample, and understand what an antimicrobial finish actually does if these shirts will be worn weekly rather than once.

Your questions, answered

Why did our logo crack after a few wears?

Almost always a rigid ink layer over a stretchy knit, in a high-movement zone, in a large solid shape. It is prevented by a stretch-capable ink formulation, a smaller or broken-up design, or moving to sublimation. It cannot be repaired afterwards.

Can you sublimate our design onto a black shirt?

No. Sublimation adds colour to pale polyester and there is no white sublimation ink, so a dark base cannot receive it. For a dark shirt the routes are silkscreen, heat transfer or DTF — or a cut-and-sew build where the dark areas are printed onto pale cloth.

Does a big print really make the shirt hotter?

Under its own footprint, yes. A continuous ink or film layer blocks air and vapour through that area. Sublimation does not, because there is no layer. Break large artwork up with gaps if you want both the graphic and the airflow.

Can we embroider a big logo on a performance shirt?

We would advise against it. A large stitch field is rigid on a knit that is not, needs backing that stays against the skin, and can distort a lightweight fabric. Keep embroidery compact and left-chest, and use another method for anything large.
