The Travel Adapter Safety Specification to Put in Writing Before You Order 300
Three hundred branded tote bags carry no risk beyond a broken strap. Three hundred branded mains accessories are a different proposition: each one will be pushed into an unfamiliar socket, left charging overnight beside a hotel bed, and used by someone who assumes your company checked it. That assumption is reasonable. This article is about making it true.
What follows is the specification we work to before an adapter run is approved: the fuse question and how a fuse can be present in name only, why shutters on the output socket matter more on a gift than on a purchase, what the casing material has to do, how pin retention fails, the wattage rating nobody reads, the documentation to request in writing, and a sample inspection you can carry out on your desk without opening anything. One thing this article will not tell you to do: open, dismantle, modify or repair an adapter, or any sample of one. Every check below is external. A mains accessory that has been opened is no longer the product that was assessed, and nothing you learn inside is worth the risk of finding out.
The fuse: present, rated, and actually a fuse
A fuse exists to interrupt the circuit when current climbs past a safe level — a short circuit inside a connected device, or a heating appliance drawing far more than the adapter was built to pass. Without one, the only protection is the building’s breaker, which is sized to protect the wiring in the wall, not the small metal contacts inside a plastic cube.
Three things need to be true, and each is a separate question to your supplier:
- There is a fuse. Ask for it as a written line item, not a marketing bullet. Some low-cost units have a moulded fuse-shaped recess with a solid metal link in it, which conducts perfectly and protects nothing.
- Its rating is stated and appropriate. The fuse rating should sit sensibly below the adapter’s own current rating. A fuse rated far above what the contacts can carry is decoration.
- The rating is marked where a user can see it. If the unit takes a replaceable fuse, the value should be printed on the housing. If a recipient ever needs to replace one, the correct value must not be a guess.
Shutters on the output socket
The adapter’s own socket — the face your recipient plugs their charger into — has openings that become live when the unit is in the wall. A shuttered design keeps those openings physically blocked until a proper plug pushes them aside, usually by requiring two pins to enter simultaneously or by using the longer earth pin to release them.
This matters more for a gift than for a personal purchase, and for a specific reason: gifts end up in family homes. A travel adapter lives in a drawer between trips, gets rediscovered by a child, and is small, colourful and interesting. You can check shutters yourself on a sample without any tools — look into the socket from the front in good light and confirm you cannot see metal, and confirm that gentle pressure on a single opening with the blunt end of a pen does not push anything aside. It should not.
The casing has a job, and cheap plastic cannot do it
The enclosure of a mains accessory is not packaging. It is the barrier between live parts and a person’s hand, and in a fault it is the thing that has to resist ignition rather than feed it. That is why adapter housings are specified in flame-retardant thermoplastics — typically a polycarbonate or a polycarbonate/ABS blend — rather than the general-purpose ABS used for a plastic keyring.
You cannot tell one from the other by looking. What you can do is ask for the material declaration in writing: the polymer, and the flammability classification claimed for it. A supplier who can name the grade is a supplier who knows what is in their tool. A supplier who answers “high quality plastic” has told you something too.
The material choice also constrains decoration, because a housing specified for flammability performance is not a housing you should be adding uncontrolled surface treatments to — one of several reasons the branding on these products is more restricted than buyers expect, as set out in printing without covering the rating panel.
Pin retention, and the loose-fit failure
On an all-in-one adapter the pins retract into the body and are pushed out by a slider. That mechanism is the most heavily loaded moving part in the product and the first thing shaved when a factory is asked for a smaller housing or a lower cost. Two failures follow from a weak one.
The first is partial retraction. If the pins do not lock positively in the extended position, the weight of the adapter and whatever is plugged into it can push them slightly back as the unit hangs in the socket. Pins that are partly withdrawn make a smaller contact area, and a smaller contact area carrying the same current runs hotter. In the worst case they retract far enough to expose live metal at the socket face.
The second is wobble. Any play between the pins and the housing lets the assembly rock in the socket. Micro-movement under load is how contacts arc, and arcing is how contacts pit, and pitted contacts run hotter still. It is a slow failure that ends somewhere unpleasant.
Both are assessable on a sample by hand. Extend each head fully and try to push it back without releasing the slider — it should not move. Grip the extended pins and try to rock them sideways in their apertures — there should be almost nothing. Then plug the sample into a socket, plug a charger into it, and check that the assembly does not rotate downward. The rating on the base, against what people actually plug in
Every adapter carries a maximum current and voltage marking. Recipients do not read it, so the specification has to assume the worst use. This is the table we put in front of buyers when they ask whether the model they like is enough.

The high-wattage rows are the reason a wattage warning and a voltage warning belong together on the insert card, exactly as drafted in the voltage warning that belongs on every unit.
Approval documentation: what to ask for, in writing

What you can and should do is put the request in writing, keep the reply, and file it with the purchase order. Ask for:
- The exact model and version being supplied — not a range name. Approvals attach to a specific construction, and a visually identical unit from a different tool is a different product.
- A statement of what approvals or test reports exist for that model, who issued them, and their validity dates — supplied as documents you can read, not as a claim in an email signature.
- Confirmation of the regulatory position for supply in Malaysia, in the supplier’s own words, and confirmation of who is responsible for obtaining any approval that is required.
- The electrical rating, fuse rating and enclosure material declaration as written specifications.
- Confirmation that decoration will not obscure any required marking on the product.
Why it is worth the email: the documentation request is also a supplier test. A factory that produces model-specific paperwork within a day or two is a factory with a compliance function. A factory that sends a certificate for a different model, or a photograph of a certificate with the model name cropped out, has answered your question.
The pre-production sample inspection — ten external checks
Run this on the physical sample before artwork is approved, not after. It takes about fifteen minutes and needs no tools beyond good light and a charger you do not mind testing with. Nothing here involves opening the unit.
- Markings. Voltage and current rating, model identifier and manufacturer or brand present, legible, and permanent — not a paper sticker that peels.
- Marking survivability. Rub the marking firmly with a dry thumb, then with a cloth lightly dampened with water. It should still be readable.
- Shutters. No metal visible in the output socket; single-point pressure does not open it.
- Pin lock. Each head extends with a positive detent and cannot be pushed back without operating the release.
- Pin play. Minimal side-to-side movement of the extended pins in their apertures.
- Interlock. Only one head can be extended at a time. Two heads out together is a defect, not a feature.
- Housing. No gaps at the seam wide enough to admit anything; no flash, sharp edges or moulding voids.
- Seating. Plugged into a socket, the unit sits flush and stays flush with a charger inserted.
- Warmth. After thirty minutes charging a phone, the housing should feel no more than mildly warm. Anything you would describe as hot ends the assessment.
- Retention of your charger. A plug inserted into the output socket should be held firmly and require deliberate force to remove.
Any failure is a reason to change model, not a reason to negotiate. On mains hardware there is no version of this list where eight out of ten is a pass.

You cannot, by eye alone. You can narrow it a great deal with the ten external checks above, a written fuse rating, a named enclosure material and model-specific documentation. Weight is a weak but real signal: the cheapest units feel conspicuously light for their size.
Should we open a sample to check what is inside?
No. Do not open, modify or repair a mains adapter, and do not ask a colleague to. If the construction genuinely needs to be examined, that is work for a testing laboratory on a sample formally submitted for the purpose, and the results come back as a report.
What should we tell recipients?
Four things, and they fit on a card: it changes plug shape, not voltage; check the device is marked 100–240 V; no hairdryers, irons or kettles; push it fully in and stop using it if it is loose, damaged or warm.
