A 50mm Badge Gives You a 42mm Design: The Ring the Press Takes Back
Send a 50mm circular artwork file for a 50mm badge and the badge that comes back will be missing the outside of your design. Nothing has gone wrong. The press did exactly what a badge press does — it took a paper disc considerably larger than the badge, pulled the surplus around the shell’s rolled edge, and locked it inside the crimp for good.
That surplus ring is the part nobody accounts for. A button badge is not a sticker on a metal disc, and it is not a die-struck enamel pin either — those are solid metal objects with colour set into recesses, and they have their own rules. A button badge is a printed paper disc wrapped around a domed tin shell, sealed under a clear film and crimped against a back plate. The wrapping is the entire reason a chunk of your artwork vanishes, and it is why a 50mm badge is nowhere near a 50mm canvas.

Every mockup we return for round button badge printing has these circles drawn on it, because arguing about them after the press has run is a wasted production slot.
What the press does in the two seconds it is closed
A badge is assembled, not printed. Four components go into a two-station press in a fixed order: the tin front shell, face up; the printed paper disc, laid over it; a clear mylar film over the paper; and the back plate carrying the fastening. The press drives the assembly into a die that folds the overhanging paper and film down the curved side of the shell, tucks them underneath, and rolls the back plate’s lip over the whole lot in one movement.
Two consequences follow, and they are geometric rather than cosmetic. First, the paper has to be bigger than the badge or the fold leaves bare metal showing at the rim. Second, everything that gets folded is gone — not faded, not cropped at an angle, simply inside the badge. The same single mechanical action is also how the four layers are crimped together, which is why the crimp shows up in both an artwork conversation and a quality conversation.
The four zones of a round badge face
We mark these on every mockup. A design that ignores them gets approved on a laptop and disappoints in the hand.

The rule: finished diameter minus 8
You do not need to remember tolerances. You need one subtraction. Take the badge size, subtract about 8mm, and design inside the circle that leaves. The cut circle at the other end is roughly 11–13mm larger than the badge, which is where the wrap comes from.

Read the right-hand column slowly, because it is the whole article in one line. A 25mm badge gives a designer less than half the area the number implies. A 50mm badge gives about seven-tenths. The loss is proportionally brutal at small sizes because the wrap ring is a fixed width in millimetres, not a percentage — it takes the same 5 or 6mm off a 25mm badge as off a 75mm one.
Why a circular border is the most expensive 2mm in badge design
Here is the part that surprises experienced designers. The paper disc is centred on the shell to a tolerance, not to an absolute. A drift of well under a millimetre is normal, unavoidable at any sane price, and completely invisible — on most designs.
It stops being invisible the moment you draw a ring. A concentric border sitting 2mm inside the badge edge converts that small drift into a border that is measurably thicker on one side than the other, and the human eye is extraordinarily good at spotting an uneven ring. The badge is not faulty. It simply advertises a tolerance that every other design hides.
The contrarian bit: full-bleed, borderless, deliberately asymmetric artwork is more forgiving on a button badge than a neat symmetrical frame. Most buyers believe the opposite, and specify the frame precisely because it looks controlled on screen. The same trap catches a hard horizon line near the rim, text set on a circular path close to the edge, and a thin keyline around a photograph.
If a border is a brand requirement rather than a preference, pull it inside the safe circle so it sits on flat metal with background all around it. On a 50mm badge that means a ring no larger than 42mm, with at least 4mm of background outside it doing the absorbing.
Fitting a rectangular logo into a round face
Most corporate logos are horizontal. Most badges are round. A rectangle only fits inside a circle if its diagonal fits, which means a wide lock-up loses height fast. The maths is unforgiving and worth having on hand before the brand team is consulted.

A 4:1 horizontal lock-up on a 50mm badge is therefore about 10mm tall, and the wordmark inside it perhaps 4mm. It will be present and it will not be read. Stacking the symbol above the wordmark turns a 4:1 into roughly 1.5:1 and buys back two or three times the height inside the same circle, which is why the stacked variant of a brand’s logo is the one worth asking for. If the brand guidelines only have the horizontal version, a badge is a good reason to request the stacked one.
This gets sharper again with a photograph rather than a flat logo on that circle, because a photograph carries information in every millimetre and cannot be stacked, simplified or redrawn to suit the shape.
The artwork template we ask for
Six steps, ten minutes, and the artwork stops being a source of surprises.
- Set a square artboard at the cut circle for your size — 62mm for a 50mm badge, 70mm for a 58mm badge.
- On a locked guide layer, draw three concentric circles: the cut circle, the badge diameter (the face line), and the safe circle at diameter minus 8.
- Run background colour, photography and pattern all the way out to the cut circle. No white edge, no crop marks inside the art, no trim box drawn in the artwork itself.
- Keep every logo, word, icon, face and border inside the safe circle. If something will not fit, remove it — a badge with one idea outperforms a badge with four.
- Outline all fonts, embed linked images, and export at 300 dpi at final size, or supply vector.
- Send one flattened preview image alongside the print file so both sides can confirm they are looking at the same thing.
Proofing the circle before 500 badges exist
A digital mockup is proofed badly by almost everybody, because a badge on a laptop screen is about four times its real size. Three checks fix that.
- Turn the guides off. Look at the flat disc alone, with no circles drawn on it. If your eye still wants to travel to something near the edge, that element is in trouble.
- View it at true size. Set the zoom so the badge measures its real diameter against a ruler held to the screen. Almost every “the text is too small” conversation happens at this step and not later.
- Print it, cut it out, hold it at arm’s length. Plain paper at 100 per cent, scissors, two minutes. It is the cheapest badge proof in existence and it catches the crops nothing on a screen catches.
While the paper disc is in your hand, tape it to the actual garment it will be worn on before the size is signed off, because which back the badge is finished with and how the badge hangs on that fabric can move you a size up or a size down on their own.

Should I supply artwork at the badge size or the cut size?
Cut size, with the background running right to the edge of it. If you only have the badge-size file we can scale it, but scaling to reach the cut circle enlarges everything by roughly a fifth and pushes your outer content into the wrap ring — which is the exact problem the cut size exists to avoid.
Can you print right to the edge of a button badge?
Yes, and you should. Full bleed to the cut circle is the standard and it is what stops bare tin showing at the rim. Full bleed does not turn the wrap ring or the rim curve into usable design space, though — those two things are often confused.
Why does the finished badge look smaller than the size I ordered?
Because the number on the order is the shell diameter, including the curved rim, and the flat readable face is around 8mm less across. It is not a short-measure badge; it is a shell with a rolled edge. Designing to the safe circle from the start makes the badge feel bigger, not smaller, because everything on it is on the flat.
