Die-Cut Post It Notes: How a Pad Is Padded, and the Radius That Survives
The die does not cut a sheet. It cuts a block. That single fact — that a shaped pad is usually cut through fifty or a hundred glued-together sheets in one press, not one sheet at a time — explains almost every die-cut sticky note that came back with a furry outline, a snapped-off limb or a shape that stopped looking like the logo three sheets down.
Die-cut pads are the most persuasive thing you can do with this product: a note shaped like your building, your bottle, a tooth, a house key, a leaf. They are also the format where a beautiful design file quietly becomes an unbuildable one. Here is how a pad is actually assembled on the line, where the padding compound goes, why the cutting order matters, and the die-line rules our studio applies before a shaped pad goes anywhere near a press.
How a sticky note pad is actually made
Seven stages, in order. Knowing the sequence is what lets you predict which artwork decisions are cheap and which are expensive.
- Print. Artwork is printed flat on large sheets, many notes to a sheet. Everything you specified — cover, per-sheet logo, watermark — happens here, before the paper is anything like a pad.
- Prime. A substrate coat is laid onto the reverse along the band that will carry the adhesive. This is the layer that anchors the adhesive to its own sheet instead of letting it transfer to the sheet below.
- Coat. The repositionable adhesive goes on over the primer as a band, not across the whole back.
- Dry and stack. Sheets are dried, collated and built into tall blocks, adhesive band to adhesive band, in a controlled stack.
- Pad. The stacked edge is clamped and painted with a flexible padding compound that dries into a rubbery spine, holding the block together while still letting each sheet peel away cleanly.
- Cut or die-cut. Rectangular pads are guillotined to size. Shaped pads go under a custom steel-rule die.
- Finish and wrap. Back-card, cover, flags, header card and individual poly wrap, then carton packing.
Padding compound: the spine you never see
Look at the top edge of any pad and you will see a thin, slightly rubbery film across the stacked sheet edges, usually tinted. That is padding compound, and it does a job people rarely think about: it keeps a hundred loose sheets behaving as one object right up until the moment somebody peels one off.
Three consequences follow, and all three affect your artwork:
- The padded edge must be straight, or nearly so. Compound is applied across a clamped face. A shape whose top edge is a deep zigzag or a series of separate points gives the clamp nothing continuous to grip, and the block delaminates in the box.
- The compound is on the outside of the block. It sits on the cut edges, so on a shaped pad a millimetre or so of your printed image at that edge is under a translucent film. Keep fine detail and small type off the padded edge.
- It softens with heat. A block that has sat in a hot store room can arrive with a slightly tacky spine, which is one more reason to store cartons cool — the same reasoning as adhesive types and what heat does to them.
Cut the block, or cut the sheets? The order changes everything
There are two ways to make a shaped pad, and it is worth knowing which one you are buying.
Pad first, then die-cut the finished block. This is the usual route. The block is assembled square, then the die is pressed through the whole stack at once. It is fast, every sheet aligns perfectly with every other, and the outline is dead consistent from top sheet to bottom. The trade-off is mechanical: the die has to push through the full depth of the block, so the design must be robust enough to survive that. Fine detail crushes, tight internal corners tear, and thin limbs get dragged rather than cut.
Die-cut the sheets, then pad them. The other route cuts fewer sheets at a time before assembly, which allows crisper detail — but every sheet then has to be aligned by its own outline during stacking, which is slower, costs more and introduces the risk of a block whose edges do not sit perfectly flush. It is the right answer for an intricate shape where the outline is the brand; it is the wrong answer for a large giveaway run.
Ask this at quotation stage: “Is the die pressed through the assembled block or through the sheets before padding?” It is a one-line question that tells you immediately how much detail your shape can hold — and any supplier who cannot answer it is quoting from a catalogue, not a production floor.
Shapes that survive, and shapes that do not

Our house die-line rules
These are Aquaholic’s own working rules, not an industry standard — they are the tolerances our studio designs to before a shaped pad goes to tooling, because they are the ones that stop artwork bouncing back. A specialist die maker may beat some of them on a shallow block; treat these as the safe envelope.
- Outside corners: minimum radius about 3 mm. Sharper reads as a point on screen and as a frayed nub on paper.
- Internal corners: minimum radius about 2 mm, and never a true V. An internal V is where a block starts to tear.
- Necks and limbs: nothing narrower than roughly 10 mm at its thinnest point on a standard-depth block.
- Padded edge: keep a straight or gently curved run across at least a third of the shape’s width for the compound to grip.
- Detail clearance: keep type and critical logo detail at least 3 mm inside the die line.
- Writing area: after the shape is cut, check there is still a usable clear area big enough for a sentence. A shape that leaves nowhere to write is a magnet, not a note.
- Die line as a separate vector layer: one closed path, no double lines, clearly named — never a line drawn on top of the artwork.
Bleed on a shaped pad
On a rectangular pad you can get away with a white margin. On a shaped pad you cannot, because the eye reads the outline as the object — and a white sliver along one side makes the whole silhouette look like a printing mistake rather than a deliberate shape.
So shaped artwork runs full bleed: background colour extends past the die line on every side, with no rectangular safe area assumed anywhere. Combine that with the detail clearance above and you have the two halves of the same rule — colour goes out past the cut, detail stays well inside it. It is the same discipline as the keep-out zone your artwork must respect on a plain pad, applied to a curve instead of a straight edge.
Back-card, header card and the depth question
A shaped pad almost always wants a card back cut to the same outline. It stiffens the block so the shape holds when the pad is picked up by one edge, and it gives the die something firm to cut against. Without it, a thin shaped block flexes and the silhouette stops reading.
A printed header card — a folded card stapled or glued over the top edge — adds a second branded surface, hides the padded spine and makes the pad hang or display neatly on a counter. It is the cheapest way to make a shaped pad look retail-finished, and it works particularly well when pads are being handed out at a counter or an exhibition stand rather than posted. Depth is the other lever: a shallower shaped block cuts more crisply than a deep one, so if your shape is intricate, trade sheets for definition. That trade is easier to judge once you understand pad thickness and how it reads in the hand.
Tooling, reorders and lead time
A custom outline needs a custom steel-rule die, made once and then kept. Two practical consequences: a brand-new shape carries a one-off tooling stage that a stock shape does not, and a reorder of the same shape skips that stage entirely. If you expect to repeat the campaign, the shape gets cheaper every time you run it — so it is worth designing the outline for the long term rather than for one event.
On the calendar, plan the same way you would for any printed order: production runs 20–30 working days after artwork approval depending on quantity and finishing, plus around 15 days shipping, with express at 7 working days on limited styles and quantities. Tooling and a shaped die sit inside that window, but they make artwork approval the immovable date — a die cannot be started from a file that is still being discussed. - Shape: what it represents, and the finished size across its widest and tallest points.
- Die line supplied as a single closed vector path on its own named layer.
- Artwork full bleed past the die line on all sides; no white margin assumed.
- Which edge is the padded edge.
- Sheet count, and whether definition or depth wins if the two conflict.
- Back-card yes or no; header card yes or no, with its artwork.
- Confirmation that a usable writing area survives the cut.

Can you cut a pad in the exact shape of our logo?

Is a stock shape available instead of a custom die?
Yes. Common outlines — cloud, house, leaf, speech bubble, arrow, bottle — are widely held as existing dies, and using one removes the tooling stage. If the shape is generic to your sector rather than unique to your brand, a stock die is usually the better call.
Does a die-cut pad still stick as well as a square one?
It does, provided the adhesive band runs along a straight section of the outline. Where a shape forces a curved or interrupted band, hold is reduced — which is exactly why the padded edge rule above exists.
