A Needle Through a Loop: Embroidering a Polo Without Puckering the Knit

Put a magnifying glass on a piece of pique and you can see why polos are embroidered rather than printed. The surface is not flat. It is a field of small raised cells — loops of yarn arranged so that peaks and hollows alternate across the fabric. An ink film has to sit on the peaks and bridge the hollows. A needle just goes through.

That is the whole argument in one sentence, and it is why we have stitched far more polo logos than we have printed. In February 2026 our team produced embroidered cotton polos for Maybank’s Selangor state team, a run in the thousands of pieces, and every technical decision on that job came down to one question: what does a needle do to a knitted loop, and what has to be behind the fabric while it happens?

What a needle does to pique that it does not do to a woven shirt

A woven fabric is a grid of yarns crossing at right angles. Push a needle through it and something has to move or break; the hole stays where you made it. A knit is a chain of interlocking loops, and loops are mobile. The needle slides between them, the loops shift out of the way, and when the needle withdraws they move back.

That has two consequences, one good and one bad.

The good one: a knit is forgiving. Small imperfections in a stitch path disappear into the texture, and because nothing is being cut, there is no perforated line along the design edge.

The bad one: the fabric moves. Every one of the thousands of stitches in a logo pulls slightly on the loops around it, and a knit has no grid to resist that pull. Left unmanaged, the fabric gathers inwards under the design and the finished logo sits in a small crater surrounded by ripples. That is puckering, and on a polo it is entirely preventable.

Backing: the decision that outlives the logo

Backing — stabiliser — is a sheet placed behind the fabric so the stitches anchor to something dimensionally stable rather than to a mobile knit. On a polo it is not a consumable. Cut-away backing stays inside the garment for the life of the shirt, sitting against the wearer’s chest through every wash.

That single fact settles most of the arguments about it.

The tear-away row is the important one. It is the cheaper, faster option and it is the reason a surprising number of corporate polos come back after a few months with a logo that has gone slightly wavy. During stitching, tear-away does its job perfectly, so the sample looks flawless. Once it is torn out, the knit is unsupported and the logo slowly pulls itself into the fabric. Specify cut-away on a knit and the question never arises.

Comfort matters too. A stiff patch of backing behind a chest logo is noticeable in Malaysian heat, and a soft cut-away is the difference between a polo people wear and one they avoid.

Topping: the film that stops stitches sinking

Pique and honeycomb have texture on the surface, and texture swallows stitches. Fine details, thin letterforms and small registration marks can drop into the hollows between the raised cells and simply disappear.

The fix is a water-soluble topping film laid over the fabric before stitching. The needle passes through it, the stitches sit on top of the texture rather than sinking into it, and the film dissolves afterwards. It is the reason two identical logos on two identical shirts can look completely different in crispness.

Ask for it by name. “Cut-away backing and water-soluble topping” is a one-line instruction that eliminates the two most common embroidery complaints on knitwear. If your logo contains any text under roughly a centimetre in height, topping stops being optional.

Stitch density against knit gauge

Every embroidery design is digitised: converted into a stitch path with a chosen density, underlay and pull compensation. Digitising for a knit is a different job from digitising for a cap or a woven bag, and the difference is density.

Pack the stitches too tightly and a knit cannot absorb the compression. The fabric gathers between the stitch columns and the design tunnels — you get a raised ridge with a visible trench along each side. Leave them too open and the pique texture shows through the fill, which on a solid logo colour reads as a fault rather than a style.

The related setting is pull compensation: the design is drawn very slightly wider than the finished shape, because stitching pulls the fabric inwards as it goes. A design digitised without it comes out narrower than the artwork, and circles come out as ovals. This is the single most common reason a logo “looks wrong” when the file itself was correct.

Underlay does the third part of the work: a light lattice laid down first that flattens the pique texture and gives the top stitches a level base. Backing, topping and underlay all serve one goal — present the needle with something that behaves like a woven fabric.

Hooping a knit without stretching it

The hoop holds the fabric taut while the machine stitches. On a woven shirt that is straightforward. On a knit, over-tightening stretches the fabric, the design is stitched onto a stretched surface, and when the hoop comes off the fabric relaxes and the logo shrinks with it.

The rules our operators work to are simple. Hoop the fabric flat and supported, not drum-tight. Never pull the knit into the hoop to close it — if it needs pulling, the backing is too small. And watch for hoop burn, the faint ring pressed into the pique around the design, which usually relaxes but can persist on darker knits.

There is one more constraint a polo imposes that a t-shirt does not. The hoop has to sit flat, and near the placket the fabric is doubled and thicker, near the collar the seam interrupts it, and on the sleeve the circumference is short. Those three obstacles set the placement rules in the next section, which is why placement on a polo is decided by construction rather than by taste.

Placement is set by the placket, not by the chest

Ask where a polo logo goes and most people say “left chest”. That is not a specification. A left-chest position on a polo is defined by two references, and both of them are garment features rather than body features: the placket centreline and the collar seam.

We measure across from the placket edge and down from the shoulder or collar seam, and we do it per size — because a logo positioned identically on a small and a 3XL looks like two different designs on the two shirts.

Two traps are worth naming. On a ladies’ fit the same measurement from the placket lands differently on a shaped panel, so ladies’ positions are set separately rather than inherited. And a polo has no pocket to define the chest position, so a mark set too low reads as an accident rather than a choice.

Nape placement deserves its own note. It sits directly under the collar joining seam, which means it interacts with a collar that has to stay flat behind a chest logo and has to be agreed before the collar is specified.

How an embroidered polo ages

A print and a stitched logo fail in completely different ways, and the difference matters over a two-year uniform life.

A print sits on the surface, so it ages by cracking, fading and lifting at the edges. Stitching does none of that: polyester thread holds colour through repeated laundering and there is nothing to peel.

What an embroidered polo does instead is age around the logo. The stitched area is a rigid patch in a fabric that continues to relax with wear. If the backing was correct, nothing happens. If it was not, the surrounding knit gradually gives way and the logo starts to look framed. That is the whole case for cut-away backing, expressed as a two-year outcome rather than a technical preference.

The other visible change is sheen. Rayon threads have more lustre and lose it faster; polyester threads are slightly flatter and stay consistent. On a uniform programme that will be reordered, consistency beats initial lustre — the same logic that governs specifying a custom tipping yarn colour when trim has to match across production years.

The pre-production stitch-out

Before a run is approved we stitch the logo onto the actual garment, in the actual colour, and check five things.

  1. Hold the shirt up to a window and look through the design from behind. Even coverage means the density is right; light patches mean it is too open.
  2. Run a thumb across the design. It should feel like part of the shirt, not a plate stitched onto it.
  3. Lay the shirt flat and look at the fabric around the logo at a shallow angle. Any ripple now becomes a permanent ripple after washing.
  4. Measure the finished logo against the artwork. If it is narrower, pull compensation was insufficient and the file needs adjusting, not the machine.
  5. Wash and dry the sample, then repeat steps three and four.

This is also the moment to check the logo against the front of the shirt as a whole, including how many buttons a placket carries, because a chest mark that clears a two-button placket may not clear a three-button one.

Why is embroidery recommended for polos when t-shirts are usually printed?

Because pique is a textured knit rather than a flat surface. An ink film has to bridge the raised cells of the knit; a needle simply passes between the loops. Stitching also survives repeated laundering better, which matters on a garment worn as a uniform.
